I haven't followed this thread, and am no grub guru,
but if I were in your position I would try
grub-install --recheck /dev/sda
(or whatever the correct disk is).

Also I'd replace the LABELs in your grub.conf
with the actual devices, eg /dev/sdb2, in case there is some confusion.

Finally, I'd see what happens if you say "configfile ..."
when in your grub interactive phase.
